Take me through a product or part you carried from concept to production. Where did it change most along the way?

The journey is the answer: concept sketches, iterations, the production reality that reshaped it. Bring the part or photos if you're allowed — designers who show, win.

Tell me about a design that manufacturing pushed back on. What did you change, and what did it save?

DFM humility reads as seniority: the feature that was unmachinable or costly, the redesign, the cost or cycle-time saving. Respect for the makers is the signal.

Tell me about a prototype test that surprised you — and what the design did about it.

Surprises are where learning lives: the mode you didn't predict, the instrumented retest, the change that fixed it. Test-driven design stories beat CAD-only ones.

Tell me about holding a design together under conflicting requirements — weight versus cost versus deadline.

Show the trade-off made explicit and agreed with stakeholders — a decision matrix, a requirements review — rather than quietly optimising for one and hoping.

Walk me through your CAD workflow — parametric modelling, assemblies, drawings. How do you keep models robust when things change?

Name your package and show modelling discipline: design intent, sensible feature trees, configurations. 'My models survive changes' is a hiring-grade claim — back it up.

How do you decide tolerances? Tell me about a time over- or under-tolerancing bit you.

Tolerance is money: show functional need driving the number, GD&T where it earns its keep, and the lesson from the one that came back to haunt you.

Bring a drawing or model you've made and talk us through your decisions.

Portfolio review is standard for design roles — choose one piece with visible decisions in it and rehearse a five-minute walkthrough. Expect interruptions; welcome them.

Why design engineering — what do you get from it that pure analysis or pure manufacturing wouldn't give you?

The honest pull is authorship — the thing existing because you drew it. Tie it to one artefact you can point at and the answer lands.

Generative design and AI CAD assistants are in most toolchains now. How do you use them without losing design ownership?2026

Show the workflow: AI explores the space, you set constraints and make the call on manufacturability and verification. Ownership of the released drawing stays yours — say so.

Walk me through one project or piece of work you're proud of — the engineering problem, your approach, and what you'd do differently now.

Pick one job and go deep: the constraint that made it hard, the decision you made, the numbers that prove it worked. 'What I'd change' shows growth, not weakness.

Explain something technical from your work to me as if I'm not an engineer.

Choose one concept, use an everyday analogy, and stop before you over-explain. They're testing whether you can talk to customers, operators and managers.

Tell me about a time something failed — in service, in test or in production. How did you get to the root cause?

Show a method — 5 whys, fishbone, elimination — not a guess that happened to be right. End with the fix that stopped it recurring.
